Emulsion type strongly influences plant complexity and operating cost. Cationic emulsions require acid dosing systems and corrosion-resistant components, increasing CAPEX and OPEX. Polymer-modified emulsions need additional heating, mixing, and sometimes pre-blending units. Slow-setting emulsions may require longer milling times and higher emulsifier consumption. Selecting too many emulsion grades for one plant increases changeover losses, cleaning time, and inventory complexity.
